Disposable coveralls provide full-body protection against particulate contamination, light liquid splash, and chemical exposure for single-use or limited-reuse applications where the contamination risk makes laundering impractical, unavailable, or inadequate to restore garment safety. Painting, insulation installation, asbestos abatement, hazmat response, food processing, pharmaceutical manufacturing, and contamination control environments all use disposable coveralls to prevent cross-contamination of clean areas and to protect worker skin and clothing from hazardous materials. Material selection determines the protection level and comfort profile of a disposable coverall. Polypropylene SMS (spunbond-meltblown-spunbond) fabric is the lightest and most breathable option — appropriate for nuisance particulate and light liquid splash where breathability for physical work comfort is the priority. Microporous film-laminate materials (like Tyvek 500) provide significantly improved liquid splash resistance and particle blocking while maintaining moderate breathability. Tyvek coveralls from DuPont are the most widely recognized disposable body protection garments, used in asbestos abatement, lead paint removal, pharmaceutical manufacturing, and general contamination control. DuPont Tyvek 400 in white provides basic particle blocking and light splash resistance at lower cost. Tyvek 500 adds a microporous film that provides enhanced liquid splash protection while maintaining the distinctive Tyvek particle blocking performance. Tychem series coveralls add chemical-specific barrier performance for acid, caustic, and organic chemical splash environments where standard polyethylene film provides inadequate protection.

Seam construction type affects garment integrity. Sewn seams allow particle and liquid penetration at the needle holes created during manufacturing — acceptable for particulate control applications but inadequate for chemical splash environments requiring a continuous barrier. Serged seams provide slightly better coverage than plain sewn seams. Bound seams cover the serged seam with an additional tape fold. Fully taped seams apply a continuous adhesive tape over all seam lines to create a liquid-tight barrier — required for any application demanding reliable liquid splash protection, including chemical splash, bloodborne pathogen exposure, and liquid-tight barrier requirements.

Coverall sizing is often overlooked with consequences for both protection and mobility. A coverall that is too small restricts movement, places stress on seams (creating rupture points), and may require the hood to be forced back from the face — compromising protection at the head seal. A coverall sized too large creates excess fabric that catches on equipment, reduces dexterity, and creates trip hazards from excess leg material. Select coverall sizes based on the chest and height measurements in the manufacturer's size chart rather than assuming correspondence to clothing sizes. For physically demanding work, size up one increment beyond the standard size chart recommendation to allow full range of motion without seam stress.
